Project Background & Client Requirements

The client is an overseas professional manufacturer of off-road and camping modification parts, focusing on functional exterior accessories for pickup trucks and hard-core off-road vehicles. In response to the booming global overlanding market, the client needed an upgraded multi-functional rear accessory to replace traditional single-function rear bumpers and simple tail folding tables.

The core customer requirements were clear: integrate rear bumper protection and outdoor work platform functions in one unit. The new product needed solid load-bearing performance, stable structure suitable for long-distance off-road driving, compact folding storage, no impact on vehicle passing performance, and excellent outdoor corrosion resistance. The client entrusted Bailu Technology with full-process customized development, including structural design, risk optimization, prototype manufacturing, performance testing and mass production process validation.

Custom Solution Design

According to the client’s functional and scenario-based requirements, we adopted a mature and reliable thick steel pipe guardrail base + stainless steel flip table assembly overall structure. Different from ordinary decorative rear guards, the steel pipe frame is designed as the main load-bearing matrix, undertaking all working loads and road vibration impact, greatly improving overall structural strength and durability.

The table panel is connected to the rear guard baffle via high-precision stainless steel hinges, equipped with a triangular diagonal bracing system to form a stable force-bearing structure. This design realizes dual usage states perfectly: when not in use, the table flips upward and fits closely to the guardrail, effectively reducing rear overhang size, avoiding roadside scraping and ensuring original vehicle passing angle remains unchanged; when deployed, it forms a flat and firm independent work platform, fully meeting outdoor camping food preparation, daily storage, equipment sorting and simple vehicle maintenance needs.

The product supports original vehicle hole non-destructive installation, compatible with most mainstream pickup trucks and hard off-road models, achieving strong versatility and low modification cost for end users.

DFMEA Risk Analysis & Design Optimization

Targeting outdoor complex working conditions and long-term off-road use, we conducted comprehensive DFMEA failure mode analysis in the early design stage, aiming at core pain points such as outdoor rusting, structural deformation, hinge fatigue and loose fasteners, and implemented targeted optimization solutions:

• Outdoor Anti-Corrosion & Anti-Rust Upgrade: The steel pipe guardrail adopts integral welding and fine polishing, matched with high-temperature electrostatic powder spraying technology for full coverage anti-corrosion. All movable parts including table panel and hinges use stainless steel materials to adapt to rain, snow, humid and salt spray outdoor environments.

• Structural Anti-Deformation Optimization: The table panel adopts integrated sheet metal bending with reinforced rib structure. The triangular diagonal bracing disperses local pressure effectively, solving the problem of table bending and deformation under rated load.

• Hinge Fatigue Resistance Optimization: High-precision wearable stainless steel hinges are adopted with optimized opening and closing clearance, ensuring smooth flipping and stable locking after long-term repeated use without jamming or loose failure.

• Shockproof & Anti-Loosening Design: All fasteners adopt anti-loosening locking structure, cooperating with limit positioning design to prevent screw loosening and abnormal noise caused by off-road bumpy vibration.

Prototype Manufacturing & Assembly Validation

Based on the finalized 3D structure and process plan, we completed independent customized proofing of all core components relying on our in-house sheet metal processing, welding and assembly capabilities.

The rear guardrail is formed by precise CNC bending, with full reinforcement welding at stress points and overall fine polishing to ensure smooth and flawless surface, followed by uniform powder spraying treatment. The stainless steel table panel is processed by precision sheet metal blanking, bending and tapping, with accurate hole positions and flat overall surface. Standard parts such as hinges, support connecting rods and positioning pins are strictly selected according to outdoor off-road working standards.

In the prototype assembly stage, we repeatedly adjusted the flipping track, locking stroke and fitting gap to ensure smooth opening and closing and accurate positioning. After assembly, we completed strict internal inspection, verifying folding tightness, installation hole matching accuracy, welding quality and overall appearance to ensure the prototype fully meets customer design standards and mass production requirements.

Professional Performance Testing & Verification

To ensure market-oriented usability and long-term stability, we carried out three major professional performance tests for the prototype before mass production:

- Opening & Closing Cycle Fatigue Test: Simulate long-term high-frequency flipping use, verify the wear resistance and structural stability of hinges and support structures to ensure no failure in long-term service.

- Static Load Bearing Test: Apply continuous rated load on the deployed tabletop to check overall structural stability, confirming no deformation or loosening under standard working load.

- Real Vehicle Installation Test: Complete actual vehicle fitting and road condition simulation, verify no interference with tailgate opening/closing and reversing functions in folded and unfolded states, and confirm no negative impact on vehicle passing performance and daily driving safety.

Project Outcomes & Customization Strength

Through standardized design iteration, risk optimization, precise prototyping and systematic performance testing, we finally delivered a dual-functional rear guard folding workbench with strong stability, high durability and wide compatibility for the client. The product perfectly solves the shortcomings of traditional modified parts with single function, weak structure and poor outdoor adaptability, and has been fully recognized by the client.
